I considered using Phosgaurd a while ago and even spoke with Seachem and they swore it wouldn't leach aluminum. I read many threads on this product and it scared me enough not to try it. Plus, I regen my GFO, which I don't think you can do with Phosgaurd or isn't as easy or cheap, I forget...

I just put the ebay stuff in my reactor and it was pretty clean too. I decided to order another lb. today, since this is the last day for free shipping. Can't beat $12 for a lb. of GFO. At least not that I've seen.

I've got about 6 in my refuge. They grow right up to the light about 18" above the water. Like said they're a slower grower and not sure how much they export. I got mine from reefcleaners years ago and I do nothing but trim them from time to time. I have a separate light over them hung...
You should be fine. I've been using a 15 gallon tote for my RO/DI storage container for over 10 years and it's even got a bulkhead in the bottom side. I personally would just use it as a temporary sump like you said. I make my permanent sumps from regular aquariums.
I had a terrible brown stringy algae problem a while back and I believe it was PO4 leaching from my LR. I started changing my GFO every few days for a month and the algae finally went away. Now I just change it every month or two.

Agreed, 1/4" plate glass is fine. Just make sure they run the edges through the machine to make them smooth. This way you don't cut yourself while working on it.
Not sure, but the LEDs I purchased for my 90 gal. have 90 degree. I hang them around 8" above the water and there's no light spilling out. I believe others have the same fixtures around 10".
